Carbonation-Induced Corrosion Rehabilitation — Residential Tower, Delhi-NCR
Challenge
A 22-year-old residential tower in Gurugram presented widespread concrete spalling, rebar corrosion, and active leakage across multiple floors. The Residents' Welfare Association required a comprehensive assessment and remediation plan that could be executed without relocating residents.
Investigation
CFS conducted a full structural audit using rebound hammer testing, ultrasonic pulse velocity measurements, half-cell potential surveys, and carbonation depth profiling across all structural elements. The investigation confirmed advanced carbonation-induced corrosion in columns, beams, and slabs on floors 3 through 14, with chloride contamination in the basement car park.
Engineering Solution
A phased rehabilitation programme was designed and executed: (1) removal of all delaminated concrete and corrosion products, (2) application of corrosion inhibitor to exposed reinforcement, (3) reinstatement of concrete cover using polymer-modified repair mortar, (4) application of anti-carbonation coating to all external surfaces, and (5) crystalline waterproofing treatment to the basement. Works were sequenced floor by floor to maintain resident access throughout.
Outcome
All structural elements were restored to their design capacity. Post-remediation NDT confirmed concrete strength compliance and negligible corrosion activity. The building received a clean structural health certificate from the local municipal authority. A five-year maintenance protocol was established and handed over to the RWA.
